Am not at home at the moment, so can't do anything about this til probably tomorrow. Baz, this file was fine when it was uploaded, can anything bad have happened to it in recent forum upgrades or whatever?

Yes - very bad things happened.
I suspect the issue is identical to the issue of losing people's user-photo's - the upload directory links got corrupted within the database - the files are their but the links are b*ggered.
I'm traveling lite today (ie only armed with my netbook) so dont have my secure shell access to be able to dip in and tinker behind the scenes.
If i get chance, i will take a look next monday (3rd August) - sorry about that !
